its your 4x4 actuator. you can buy one at 4wheel parts pretty cheap. it makes it a manuel.(cable) i would go w/ that due postive locking & no worring about the actuator taking a dump

I am having a similar problem, but I have a 1997 2500 pick up. We pulled the actuator and it seems to be working. It will lock one time then the fuse will blow, other suggestions? What is this about changing it from a electronic switch to a mechanical switch?

Hi RWAG, There are two likely problems here. The first is a semi-bad actuator, where it works in one direction, but the load within the acutator is too great in the other. Too much of an electrical load will pop a fuse every time. The other probable cause is a short between the relay and the actuator, but in my mind, would likely cause the fuse to blow any time it's energized, not just every once in a while. I wouldn't discount this completely though.

THat depends on the actuator style. The old style only draws power when it engages (thermal expansion to engage) the new style is powered in both directions. They changed over somewhere around 97 on these.

SnoMan- how can I tell if I have one that goes both directions? Does anyone of an actuator better than the Chev version and where to get it?

The newer style has a extra wire on it so if you look at one for a 99 or so and it has a extra wire over yours, you have the old style. The old style ones were trouble prone at times but the newer ones are servo driven and they are a lot more relaible and you can retrofit them with a harness to adapt them in that GM sells.

I have replaced the actuator and the transfer case switch. I am still blowing a fuse. Any other suggestions? If I have the actuator disconnected I do not blow a fuse and can hear it under the truck trying to engage.

By the way the fuse blows as soon as I engage the button every time the actuator is connected.

Have you checked the switch? You can put a multimeter on it and see if it's grounding itself out.

If that was the case, it would still blow when front actuator is unplugged. Try unplugging the encoder and see it is still blow with front still plugged in. IF the actuator on Tcase is drawing too much current, the front will take it over the "top".
