Hi Bigcountry - there's no such thing as a Dana 40 axle, so I'm assuming you meant a Dana 44? If you're going to transform your truck into a crawler, you really should consider a front Dana 60, as your heavy truck coupled with low gears and big tires will certainly send that Dana 44 into an early grave.
As far as your SAS conversion goes, I would look to a kit, just to ensure that the geometry and everything is well aligned and well engineered - for safety reasons. I might suggest that you call Off Road Design (www.offroaddesign.com) and talk with Steve Watson (the owner). Tell him that Rick Webster from 4X4REVIEW sent you. He's likely the most knowledgable full-size truck guy that I know of, when it comes to 4-wheel drives. His stuff is pretty amazing.
